How tortilla chips are made

Cooking corn in limewater is the only reason ground corn will hold together as a dough. Plain cornmeal won't.

The short version

Tortilla chips begin with dried corn simmered and soaked in limewater, which loosens the hulls and changes the kernels so they grind into a dough called masa. Sheeting machines roll the masa thin and cutters stamp out triangles or discs. The pieces are baked, fried in vegetable oil or baked again, then salted or seasoned. Corn chips such as Fritos skip the lime step.

  1. Simmer corn in limewater

Dried kernels cook at or near boiling in an alkaline bath of slaked lime and water, then steep for anywhere from minutes to about a day. The alkali dissolves the glue-like hemicellulose in the hulls, the starch swells, and calcium soaks into the grain.

  2. Rinse away the nejayote

Factories drain off the yellowish cooking liquid, called nejayote, because it tastes unpleasant. The kernels are washed and big plants strip the loosened hulls off by machine, leaving cooked grain called nixtamal.

  3. Grind it into masa

Wet nixtamal is ground into a fairly dry dough. Many factories instead dry and powder the dough into masa harina, then add water back when they need it.

  4. Sheet and cut the dough

Sheeters roll the masa into a thin, even band and die cutters punch out triangles or discs. Machines of this kind can turn out 30,000 tortillas an hour.

  5. Bake the pieces

The cut dough passes over hot plates or through an oven, the same step that turns masa into a tortilla. Baking sets the shape and dries the surface before the oil.

  6. Fry in hot oil

The pieces drop into vegetable oil, where water flashes off as steam and the chip turns crisp. Some lines bake the chips a second time instead of frying them.

  7. Salt and season

Chips tumble under a fall of salt or seasoning while the surface is still oily enough to hold it. Chips meant for dipping usually get only a light dusting of salt.

Worth repeating

  • The triangle tortilla chip took off in 1940s Los Angeles as a way to sell misshapen tortillas rejected by an automated tortilla machine.
  • Cooking corn in limewater cuts aflatoxins, a mold poison, by 90 to 94 percent.
  • Corn chips such as Fritos are a different snack, because their corn never goes through the lime treatment.
